Just summoned completely neutral IV Zelgius while trying to get the new Schweinhardt. Don't really see how he's rated so high tbh. He's just a small stat upgrade over Black Knight, who's a free unit. Sure, warp powder does give him an edge, but I don't really use armor units outside of full armor teams, so I'd rather have a skill like Vantage/Wrath/Quick Riposte instead. Is there a reason why he's so good that I'm not understanding?
Unlike the Black Knight, he's mergeable and can get IVs. Those are his main strengths over Black Knight.
With his armor boosted BST and merges, he becomes great at killing, well, a lot of things. High defense doesn't save units from him because of Black Luna. Also that high BST helps in arena. Warp Powder isn't what most people use when they use him, probably because, like you said, other skills are better. Armor March is probably used to repair his movement.
It's not just one thing, it's a mixture of some things. First of all, high BST, which makes him a very high scoring unit. He's also more minmaxed than Black Knight, and can be +10 merged, unlike BK. He can also run a speed boon to avoid doubles and even dump defense cause he already has a lot so he doesn't have to drop magical bulk. Not only that but he also doesn't really care that much about IVs, I have a +Res -Spd Zelgius and he's still a beast. He has access to Breath skills, Wrath, Bold/Vengeful Fighter(can even run mixed phase builds), Armor Emblem buffs... Warp Powder is also not only a good skill in itself, it's also an exclusive skill which makes him score higher in Arena. There's still something else left: Black Luna. Probably the most overpowered special in the game, one of the few specials that doesn't even care about the existence of the weapon triangle. Every single one of these things are what make him so good.
I mean, Black Knight shares some of these things too, but Zelgius is, as I said, pretty much a better and mergeable Black Knight.
Playing armor emblem, I always had trouble of beating the cancer Brave Lyn Firesweep Bow, as she would never die and would get reposition or dance and wreck my teams.
That was up until Zelgius wonderful Warp Powder showed up.
Conbined with Reposition, it gave me a unique mobility in my armor only core arena team, and I finally could catapult-reposition my Ridersbane Effie who was 2-3 spaces away of those pesky Lyns, and kill her in 1 hit before even trying to tank her.
Zelgius, worths the summoner support as well and is the only unit with 2 unique skills and Panic Ploy on C slot (high sp and usefulness).
No other unit exists with 2 unique skills making him the most beneficial when merged as high as possible.

Agree. Zelgius does have better stats and is mergeable. But the argument that Zelgius is “mergeable” makes sense for whales but exclusive 5 stars are just not mergeable for f2p players. My BK on the other hand is +2, and I do think at some point they will rerun him and I can push him higher. The idea of getting even 3 Zelgius seems impossible: it would have taken all my orbs this year!
Plus he looks doofy without the helmet
The fact that he can have boons makes him better than BK, not just the mergability. I would say that a +2 BK and a Zelgius with no merges are approximately the same. As a note, I use wrath on my Zelgius and I can tank an Effie and one shot her with it, no second attack needed.
